Production process of active optical cables

Active Optical Cables are manufactured by combining precision fiber optic production with integrated electronic transceivers to enable high-speed data transmission over long distances.

Raw Materials and Fiber Preparation

The process begins with ultra-pure silica glass preforms, often doped with germanium dioxide to create the light-guiding core. These preforms are drawn into hair-thin optical fibers under controlled temperature and tension, ensuring precise diameter and minimal signal loss. Fibers are then coated with protective polymers to prevent mechanical damage and maintain optical performance . For AOCs, single-mode or multi-mode fibers are selected depending on the required transmission distance and bandwidth .

Fiber Coating and Cabling

After drawing, fibers are buffered or placed into loose tubes, often filled with moisture-blocking gels or water-swellable materials for environmental protection. Fibers may also be arranged in ribbons to increase density and simplify splicing. These tubes or ribbons are then stranded around a central strength member, such as a glass-reinforced plastic rod, to provide tensile strength. The assembly is encased in outer jackets made from polyethylene for outdoor use or flame-retardant materials for indoor applications .

Integration of Active Components

Unlike passive fiber optic cables, AOCs include integrated optical transceivers at each end. These transceivers convert electrical signals to optical signals and vice versa. During manufacturing, fibers are precisely aligned with laser diodes and photodiodes inside the transceiver modules. The modules are then encapsulated and connected to the fiber ends, ensuring minimal insertion loss and high signal integrity .

Assembly and Jacketing

The active modules and fiber assembly are enclosed in a protective cable jacket, which may include additional shielding for electromagnetic interference and mechanical reinforcement. The cable is often pre-terminated with connectors to facilitate plug-and-play installation in data centers or high-speed networks .

Testing and Quality Control

AOCs undergo rigorous testing at multiple stages. Optical tests measure attenuation, insertion loss, and return loss using OTDR and other instruments. Mechanical tests assess tensile strength, crush resistance, and bend performance. Environmental tests simulate temperature variations, humidity, and aging to ensure long-term reliability. Active components are also tested for signal integrity, bit error rate, and electrical performance .
